The Client Brief: A Mature Product With a Strict Target Cost

This project did not begin with a startup asking for its first sample. The customer already understood the hair-concealer category, purchased in substantial volumes and benchmarked more than one qualified production source. Step 1: Establishing an Approved Product Baseline

Step 2: Treating the Finger Puff as a Performance Component

The finger puff received unusual attention during this program. The customer had studied how consumers hold, press and move the puff and did not accept it as a generic giveaway accessory.

A larger or thicker puff can feel more substantial and may offer a broader application surface, but size alone does not guarantee better performance. The puff has to work with the powder payoff, the target application area and the available space inside the package.

The lesson is broader than this one component: hidden packaging materials still belong in the approved bill of materials. If a cost-saving alternative is proposed, it should be sampled, tested and approved—not introduced without the brand's knowledge.

Step 4: Engineering Cost Out of the Process, Not Out of the Product

Once the critical product attributes were protected, the team focused on the parts of the cost structure that could be improved responsibly.
